can anyone tell me if changing thumbnail size from default 100 to say 125 will cause problems with my existing thums or will it just make the newly added thumbs bigger?

it will stretch the existing thumbs in the browser, making them look pixelated. That's why there is an option in "admin tools" that let's you re-create the thumbs based on your new config settings.
